Die casting leak testing needs a defined component state, medium, pressure, stabilization time, measurement interval and rejection limit. “Leak tested” is not a complete specification. Select the method around the service requirement and required detection capability.
Define the boundary under test
State which passages are connected, which ports are closed and which surfaces the fixture seals. A fixture can cover a defect or introduce its own leakage. Specify whether the test applies to a raw casting, machined component or complete coated assembly.
| Specification item | Record | Why it matters |
|---|---|---|
| Medium and pressure | Gas or liquid, pressure basis and direction | Different conditions can produce different results |
| Part state | Machining, cleaning, dryness and finish | Residues can temporarily obstruct paths |
| Test sequence | Fill, stabilization and measurement time | Transient effects can distort the result |
| Acceptance | Limit, units and reference conditions | A pressure drop alone is incomplete |
| Verification | Reference leak or equivalent method | Confirms the test system's response |
Separate temperature change from leakage
Pressure-decay methods are sensitive to temperature and test volume. Compressed gas can cool after filling; recently washed or machined components may not be thermally stable. A reference part can help, but it does not automatically cancel unequal temperature changes.
Under a simplified constant-volume, approximately isothermal model, pressure-volume leak rate can be estimated as V × Δp / Δt, with compatible absolute-pressure units and the appropriate stated conditions. Real production methods may need compensation and calibration. Do not convert an unspecified pressure-drop value into a universal leak-rate guarantee.
Validate the method at the required limit
For an illustrative housing, passing a rough bubble check does not establish a much lower tracer-gas limit. Select the technique, fixtures and cycle with the required discrimination in mind. Where an IP requirement applies, validate the defined assembly and test conditions rather than assuming a casting test certifies enclosure ingress protection.
Record part identity, cavity, equipment, settings and result. Agree how failures are confirmed and how fixture faults are handled. Define safe pressure, restraint and operating procedures with the test-equipment team. The approved test must distinguish acceptable and unacceptable parts reliably in the actual production environment.
